Bed linen packaging has two halves. One is physical: a compressible textile stack that has to look crisp on a shelf. The other is informational: a shopper standing in an aisle has to identify the size, the colour and the set contents in about two seconds. Order from bed sheet packaging once both halves are specified.
The size matrix
US mattress sizes are standard, which means your SKU matrix is predictable before you have a single sample. The pack sizes below are the mattress dimensions the sets are made for, not the box sizes.
| Set size | Mattress dimensions | Packaging consequence |
|---|---|---|
| Twin | 38 x 75 in | Fewest pieces, smallest stack, often the smallest box in the range |
| Full | 54 x 75 in | Wider flat sheet, noticeably deeper stack than twin |
| Queen | 60 x 80 in | The volume seller, worth optimising the box around |
| King | 76 x 80 in | Largest stack, and usually where a single box size stops working |
Most ranges need two or three box sizes rather than four, with the smaller sizes sharing a box and a filler card. Since the die is included on every order, that is a merchandising decision rather than a tooling budget decision.
Measure the fold, and the heaviest one
- Take the heaviest fabric in the range, in the largest size the box has to serve.
- Fold the full set as your packer will: flat sheet, fitted sheet and the pillowcases, in a fixed order.
- Press the stack with a flat board and moderate pressure, the way a lid would.
- Measure length, width and depth, then add a small recovery allowance because textiles relax.
- Record the fold as a written instruction with a photo, or the box will fit at sample stage and not on the line.
Fabric weight moves the depth more than mattress size does. A heavyweight flannel twin set can be deeper than a percale queen, which is exactly why you measure rather than scale.
Structure, windows and handles
Three structures dominate. A two piece box with a lift off lid gives the premium feel and does not ship flat. A tuck carton with a window packs flat and shows the fabric, and the window aperture needs a generous margin or it weakens the face panel. A sleeve over a formed tray gives the fabric a visible face with less board. Handles help on king sets, which get heavy, and they need reinforcement or they tear out.
What the panel has to say
Make the size the most legible thing on the pack after the brand. Keep the size in the same position across the range, colour code if the retailer allows it, and list what is in the set, since a four piece and a six piece look identical through a window. Put thread count and fabric where a shopper reads them without turning the box over.
Minimum, price and lead time
The minimum is 100 boxes, from about $0.48 per unit at bulk volumes, confirmed on your written quote. The die, the plates, design support, US shipping and a digital proof before printing are included. Production is quoted per product in three lanes, rush (expedited production plus air freight), standard (air) and cost saver (sea), from about 7 business days, plus 2 to 5 for delivery. Two plants, West Chicago and Guangzhou.
Send the pressed stack measurements for your heaviest set and the size range you carry with your quote request, then order from the bed sheet packaging page. For a bulkier textile using the same method, see how to size a robe box.
