There is no standard cap box size, because caps are not a standard shape. A flat brim snapback shipped shaped, a curved brim dad cap shipped flattened and a structured trucker in a retail window box are three different boxes, and the difference between them is mostly depth.
The first decision: shaped or flat
Answer this before measuring anything.
- Shipped shaped. The crown keeps its form, the brim keeps its curve, and the box has to clear both. This protects the cap and presents well on unboxing, and it is the expensive option because you are shipping air.
- Shipped flat. The cap is folded or the crown is collapsed, usually inside a poly bag, and the box becomes a shallow mailer. Cheapest to ship, and acceptable for unstructured styles that recover their shape.
- Retail presentation. The box sits on a shelf or hangs, so the face panel matters more than the depth, and a window or a die cut opening may be part of the spec.
What to measure
- Crown height. From the sweatband edge to the top button, with the cap sitting as it will ship. A structured crown holds this height, an unstructured one will not.
- Brim length. From the front of the crown to the tip of the brim. On a curved brim, measure the straight line projection, not along the curve, because the box only has to clear the projection.
- Overall width. Across the brim at its widest, which on most caps is wider than the crown.
- Total length. Back of the crown to the brim tip. This is the dimension people forget, and it is usually the longest one.
- Clearance. Add enough that the brim is not pressed against a wall. A brim resting on board for two weeks in a warehouse takes a set.
Record the result as internal length x width x depth. Board adds to the outside, so if you are checking whether the finished box fits a fixed shelf or a poly mailer, ask for the external figure separately.
Styles that suit each case
| Need | Common construction | Why |
|---|---|---|
| Ship one cap shaped | Die cut mailer or tuck top carton with full depth | Holds the crown without a separate insert |
| Ship one cap flat | Shallow mailer or a rigid envelope style | Lowest dimensional weight |
| Retail on a shelf | Folding carton, optionally with a window | Prints well, stacks, faces forward |
| Multipacks or team orders | Master shipper with an internal count | Sized as a multiple of the unit box, not guessed |
| Premium or gift | Rigid box with a lid | Heavier walls, so check the external dimension |
Ordering, minimum and turnaround
Minimum order is 100 boxes, and pricing starts from about $0.48 per unit at bulk volumes, confirmed on your written quote. The die and plates are included, along with design support, US shipping and a digital proof before anything prints. On a cap box that matters, because the right depth is rarely a round number and there is no reason to round it.
Production runs in three lanes: rush (expedited production with air freight), standard (air) and cost saver (sea), from about 7 business days plus 2 to 5 for delivery, with specialty imported items up to about 12 weeks. Rush carries a premium of about 7 to 25% depending on the job. We run two plants, West Chicago and Guangzhou. To order, see custom cap boxes, or baseball cap boxes for the retail styles.
Measure one cap, decide shaped or flat, and send both numbers with your monthly volume when you request a quote. If you are not sure which way to ship, quote both. The freight difference usually decides it for you.
