How to Size a Cap Box

Key Takeaways

  • The first decision on a cap box is not a dimension, it is whether the cap ships shaped or collapsed. A shaped cap needs a box tall enough for the crown and stiff enough to resist crush. A collapsed cap needs barely more than a mailer.
  • If it ships shaped, measure the cap sitting as it will be packed: crown height from the brim plane to the top button, front-to-back length including the brim, and width across the widest part of the crown.
  • A curved brim adds length that a flat brim does not, and a brim pressed against a box wall comes out of the box with a flat spot. Allow clearance under and around the brim specifically.
  • Cap boxes start at a 100 box minimum, from about $0.48 per unit at bulk volumes, with the die, plates and a digital proof included.

Cap packaging splits into two completely different problems, and choosing the wrong one costs you either money or returns. A cap that ships flat is a cheap, thin pack. A cap that must arrive with its crown and brim shape intact is a structural job. Decide that before you measure anything.

Which problem you have

IfThen
Unstructured, soft or dad caps, sold online, customer is happy to reshapeA flat mailer or a slim carton. The cap folds, the brim curves with it.
Structured caps where the crown is the productA box tall enough for the crown, with a stiff top, because a crushed crown is a return
Flat-brim caps sold to a collector audienceRigid or double wall, brim fully supported and never in contact with a wall
Multipacks into a retailerCaps nested crown to crown or stacked in a shipper, sized by the stack rather than by one cap

Measuring a cap that ships shaped

  1. Set the cap on a flat surface as it would sit on a head, brim forward.
  2. Crown height: brim plane to the top button, including the button.
  3. Length: the back of the crown to the tip of the brim. A curved brim measures shorter along the floor than its actual arc, so take the horizontal projection and check the brim does not foul the box wall at its tip.
  4. Width: across the widest part of the crown, usually just above the sweatband.
  5. Add clearance under the brim tip and above the button. Those two contact points are where a cap comes out of a box deformed.

Measure the largest size you sell, not the sample on your desk. A 7 5/8 fitted cap is meaningfully bigger than a small snapback, and one die that fits the biggest is cheaper than two dies. The die is included in the job, so a size cut to your exact largest cap costs no more to tool than a rounded one.

Board and internal support

The failure mode is crush, not puncture, so the top panel is the critical face. Single wall C flute at about 3/16 inch is the usual starting point for a shipped cap box. For premium or flat-brim work, double wall or a rigid construction stops the top bowing when something is stacked on it. Inside, a simple card collar around the crown, or a shaped pulp support under the brim, does more than adding board thickness does, because it transfers the load around the cap rather than through it.

Print and presentation

Cap boxes are usually opened by the end customer, so the inside is worth designing. A printed inner, a sizing card visible on opening, or a short care note on the underside of the lid all cost very little once the job is already printing. If the box is retail-facing, a window on the front panel showing the crown embroidery is the strongest single change you can make, at the cost of adding a film layer.

Ordering and turnaround

Minimum order is 100 boxes and pricing starts from about $0.48 per unit at bulk volumes, confirmed on your written quote. The die, the plates, design support, US shipping and a digital proof before anything prints are included. Production runs from two plants, West Chicago in the US and Guangzhou in China, and turnaround is quoted per product in three lanes: rush (expedited production plus air freight), standard (air) and cost saver (sea), from about 7 business days plus 2 to 5 for delivery. Rush adds about 7 to 25% depending on the job.

Order at custom cap boxes. If the caps also travel several to a case, the case geometry is covered on sizing a regular slotted box.

Send the three measurements from your largest cap and say whether it ships shaped or flat, through the quote form. We will come back with an internal dimension, a board grade and a written price.
