Ecommerce packaging is a compromise between three things that pull against each other. Protection wants more board and more space. Shipping cost wants the smallest possible box. Brand wants print, finish and a moment when the parcel opens. You cannot maximise all three, so decide which one your category actually needs to win.
Pick the format first
| Format | Strength | Best when |
|---|---|---|
| Mailer box (roll end tuck front) | No tape, prints well inside and out, opens cleanly | The customer sees the outer box and the unboxing matters |
| Regular slotted shipper | Lowest board cost, stacks and palletises well | The box is a transit outer, or it holds retail cartons inside |
| Rigid box inside a shipper | Presentation plus protection | High value items where the gift box must arrive unmarked |
| Printed folding carton plus void fill | Retail ready and shippable in one | Small light items sold both online and on a shelf |
Right sizing is the cheapest improvement available
Carriers bill on dimensional weight, calculated from the parcel's outside dimensions using a divisor set in your own carrier agreement. That means a box one inch larger in each direction can move you into a higher billable weight while carrying the same product. Two habits fix most of it:
- Quote on inside dimensions and remember that board thickness adds to the outside. A double wall box is noticeably bigger on the outside than a single wall box with the same interior.
- Design the void fill into the size, rather than sizing the box for the product and filling the gap afterwards. If your protection plan is an inch of paper on each side, that inch belongs in the specification.
For corrugated mailers specifically, corrugated mailer dimensions covers inside versus outside measurements and the footprints buyers order most.
Print where it will actually be seen
Outside print on a shipper takes a beating in the carrier network, so keep critical branding on flat panels and away from edges and creases. Inside print survives the journey untouched and is the highest impact per dollar in ecommerce packaging, because it is the one surface that reliably arrives clean and unmarked. One flood colour inside a mailer box costs less than a full external design and lands harder.
Minimums, price and lanes
The minimum is 100 units per size and artwork. Pricing starts from about $0.48 per unit at bulk volumes and is confirmed on your written quote. The die, the printing plates, design support, US shipping and a digital proof before anything prints are included. Production runs at two plants, West Chicago in the United States and Guangzhou in China.
Turnaround is stated per product on three lanes. Rush is expedited production plus air freight and carries a premium of about 7 to 25% depending on the job. Standard moves by air. Cost saver moves by sea and is the right choice when you are restocking a known size rather than launching one. The floor is from about 7 business days plus 2 to 5 days for delivery, and specialty imported items can run up to about 12 weeks.
Send your product dimensions, monthly volume and artwork to the quote form and you will get format options with per unit pricing. If you run the fulfilment yourself, custom packaging for online sellers covers the operational side, from SKU count to reorder timing.
