Drone Box Dimensions and Standard Sizes

Key Takeaways

  • Size a drone box from the folded footprint, not the unfolded span, then confirm the propellers and gimbal fit in that same cavity.
  • Three measurements set the box: folded motor-to-motor diagonal, tallest point with the gimbal guard on, and the controller plus battery stack that travels with it.
  • Lithium batteries shipped by air fall under published dangerous goods entries (UN 3480 for cells alone, UN 3481 packed with or inside equipment). Confirm current requirements with your carrier before you lock the pack-out.
  • Minimum order is 100 boxes, from about $0.48 per unit at bulk volumes, confirmed on your written quote.

Drone packaging is sized around a folded aircraft, a controller, one or more batteries and a set of spare propellers, and the box usually fails because someone measured the drone and forgot the accessories. Work from the complete kit as the buyer receives it, laid out in the arrangement the insert will hold.

The three measurements that set the box

Fold the arms, fit whatever gimbal guard ships on the unit, and measure the diagonal across the motors. That diagonal, plus clearance, is the cavity the drone sits in. Measure the tallest point next, which is almost always the gimbal guard or the folded rear arms rather than the body shell. Finally measure the controller and the battery stack as one block, because they are usually the thickest thing in the box and they decide the overall depth.

Propellers are the trap. Folded blades often exceed the folded arm diagonal, and loose spares need their own slot or they rattle across the cavity and chip. If the spares ship in their own sleeve, measure that sleeve, not the blades.

Inserts do most of the protecting

A drone is fragile in a way corrugated cannot fix by itself. The insert is the product, and the outer carton is mostly a print surface and a stacking shell.

Insert typeSuitsWatch for
Die-cut foam with routed cavitiesRetail kits with several loose componentsCavity tolerance. Too tight and the arms get levered; too loose and it rattles.
Molded pulp traySingle-model runs where the shape does not changeTooling is model specific, so a mid-life product change means a new tray.
Corrugated partitions and platformsShipping outers and accessory kitsFine for flat, sturdy parts. Poor for point loads on a gimbal.

Whatever you pick, the cavity has to be measured on a real unit, not from a CAD file, because rubber feet, stickers and gimbal guards add real millimetres.

Batteries change the shipping problem

Lithium polymer packs are the reason a drone box is a regulated shipment rather than just a carton. Air transport of lithium batteries is covered by published dangerous goods entries, UN 3480 for cells and batteries shipped alone and UN 3481 for batteries packed with or contained in equipment, and the rules cover state of charge, packaging, marks and labels. These requirements are revised periodically. Confirm the current version with your carrier or a dangerous goods specialist before the artwork is locked, because required marks take up panel space you will otherwise fill with brand.

Print, finish and shelf

Most drone retail packs are litho-laminated E-flute: a printed sheet mounted to fluted board, which gives you photographic print with crush resistance. If the pack sits on a shelf, decide early whether you want a window, and whether a matte or soft finish is worth the scuff risk in a box that gets handled a lot.

Minimum, price and lead time

Minimum order is 100 boxes, from about $0.48 per unit at bulk volumes, confirmed on your written quote. Die and plates, design support, US shipping and a digital proof before anything prints are included. We make in West Chicago in the US and in Guangzhou in China, and quote three lanes: Rush (expedited production plus air freight), Standard (air) and Cost saver (sea). The floor is from about 7 business days, plus 2 to 5 for delivery, with specialty imported items running up to about 12 weeks. Rush carries a premium of about 7 to 25%, depending on the job.

Send the folded dimensions and a photo of the kit laid out, and we will come back with an insert approach and a price at /quote/. To order the product line directly, see custom drone boxes, and insert packaging covers the cavity options in more depth.
