This page explains how full flap shipping boxes are built and when the extra board earns its cost. If you already know the spec and want to order, the product page at full flap shipping boxes is where that happens.
What the flap geometry actually changes
On a regular slotted container, the two outer flaps meet in the middle and are taped along that butt joint. On a full overlap box, the outer flaps run the full width of the box and lie on top of each other, so the top and the bottom carry two thicknesses of board.
| Style | Top and bottom coverage | Where it fits |
|---|---|---|
| Regular slotted container (RSC) | Outer flaps meet at the centre, single layer | General shipping where contents are light and evenly distributed |
| Full overlap slotted container (FOL) | Outer flaps overlap fully, two layers | Heavy, dense, or loose contents, and rough handling routes |
| Half slotted container (HSC) | One end left open, used with a lid or a tray | Bulk handling and staged packing lines |
The practical benefit is not just strength. The doubled surface resists puncture from a corner inside the box, and because the flaps cannot spring apart at a centre seam, the box holds its shape when it is stacked or dropped on a corner.
Choosing board for a full flap box
- Flute sets the cushioning and the stacking behaviour. C flute is the general workhorse, B flute is thinner and better for printing and crush resistance, and BC double wall is used where weight or stacking demands it. See what flute means in corrugated for the full comparison.
- Single wall or double wall is a weight decision. If the contents are dense, or the box gets stacked several high on a pallet, double wall is usually the right answer rather than a heavier single wall.
- Interior dimensions come first. Always specify length x width x depth measured inside. Ordering by outside dimensions is how a product arrives at a box it does not fit.
Sizing method
- Measure the product at its widest points, including any protrusion.
- Add clearance for whatever protective material sits around it. A thin liner needs little, foam or a moulded insert needs its full thickness on every face.
- Check the depth against how the contents settle. A full flap box gains its advantage when the contents reach the flaps and are held rather than left to move.
- Confirm the loaded weight, because that drives the board grade more than the size does.
Cost and lead time on a full flap run
The minimum order is 100 boxes. Pricing starts from about $0.48 per unit at bulk volumes and is confirmed on your written quote, since board grade and size move the number. The die, the plates, dieline design support, free US shipping and a digital proof are included.
Turnaround is quoted per product across three lanes. Rush combines expedited production with air freight and carries a premium of about 7 to 25% depending on the job. Standard is air. Cost saver is sea. Production starts from about 7 business days, plus 2 to 5 for delivery, and specialty imported items can run up to about 12 weeks. iBox Factory produces in West Chicago and in Guangzhou, and the quote states which plant runs your job.
