Hat Box Dimensions and Standard Sizes

Key Takeaways

  • Hat size and box size are unrelated numbers. Hat size describes head circumference; the box is set by the brim width at its widest and the crown height.
  • For a round box, the internal diameter must clear the full brim diameter plus clearance. For a square or rectangular box, measure the brim across its longest axis, which on a fedora or a wide-brim is front to back.
  • Crushable hats can nest and pack smaller; a stiff brim cannot be compressed at all, so it sets the floor for every other dimension.
  • Minimum order is 100 boxes, from about $0.48 per unit at bulk volumes, confirmed on your written quote, with the die included.

The first thing to settle is that a hat labelled 7 1/4 tells you nothing about the box. That number is head circumference. The box is decided by two other measurements: how far the brim sticks out, and how tall the crown stands. A small-fitting hat with a wide brim needs a bigger box than a large-fitting beanie.

Measure the hat as it will sit

Put the hat on a flat surface in the position it will ship, right way up for a stiff brim, and measure across the brim at its widest point. Do it twice at ninety degrees, because very few brims are perfectly circular and a fedora is usually longer front to back than side to side. Then measure crown height from the surface to the highest point of the crown, not to the top of a pinch or a decorative feather, which should be measured separately if it cannot be flattened.

Add clearance on top of both. How much depends on whether the hat rests on a shaped platform, sits in tissue, or is held by an internal collar. A hat that touches the wall of the box will take a crease at that point.

Round or square

A round box follows the brim, so it wastes the least volume and looks the part for gifting and retail. A square or rectangular box is cheaper to convert, stacks and palletises properly, and is far easier to ship. Many brands use both: a round presentation box for the customer, inside a rectangular shipper for transit. If you go that route, remember the round box now has to clear the square box's internal dimension, so size the outer last.

Construction and board

A presentation hat box is usually rigid: a wrapped chipboard base and a lid that lifts off, often with a friction fit so it holds without a ribbon. A shipping hat box is corrugated, and because the box is large and lightly loaded it is the panel stiffness rather than the stacking strength that matters. If the two-piece rigid construction is the part you are deciding, what a friction fit lid is explains how the fit gets set and why it is a sample decision.

Minimum, price basis and lead time

Minimum order is 100 boxes. Pricing starts from about $0.48 per unit at bulk volumes and is confirmed on your written quote. The die, the plates, design support, US shipping and a digital proof before anything prints are included, which means an internal diameter cut to your actual brim costs no more to tool than a rounder number. Production runs Rush (expedited production plus air freight), Standard (air) or Cost saver (sea), from about 7 business days, plus 2 to 5 for delivery. Wrapped rigid boxes are often the slower end of that range, and specialty imported items can run up to about 12 weeks. Rush adds about 7 to 25%, depending on the job.

Send the two brim measurements, the crown height and a note on whether the box is for retail, gifting or transit, and we will quote the construction against it at /quote/. To order directly, see custom hat boxes for presentation and hat shipping boxes for transit.
