Headphone packaging is judged twice: once on the shelf, where it competes with other boxes, and once in the hand, where it either feels like the product cost what it cost or it does not. Both judgements come back to the insert and the depth, so start there.
Measure in the shipping position
Most over-ear headphones fold or swivel, and the folded profile is much more compact than the worn one. Decide how they ship first, then measure:
- Folded flat. Measure the folded footprint and the stacked thickness. Shallowest and cheapest.
- Swivelled flat. Earcups rotate into plane, so the footprint is wider and the depth is less.
- In a case. The case is the product envelope. Measure the closed case and ignore the headphones entirely.
- Unfolded. Rare, used where the headband arch is part of the reveal. Deepest and most expensive in board and freight.
For earbuds the equivalent question is whether the charging case ships closed with buds inside, and whether spare tips ship loose or in a small tray. Both change the internal footprint.
Insert choices
| Insert | Character | Best for |
|---|---|---|
| Die cut foam | Precise cavities, quiet, premium feel | Over-ear headphones at a higher price point |
| Moulded pulp tray | Paper-based, lighter, simpler end of life | Brands prioritising a single-material story |
| Corrugated partition | Cheapest, ships flat | Volume retail and accessory-heavy packs |
| Rigid two piece box with a tray | Weight in the hand and a slow lid | Flagship and gift positioning |
The slow lid is not a joke. A rigid lid that settles rather than drops is one of the most reliable signals of quality in consumer electronics packaging, and it comes from the fit tolerance between lid and base, which is a specification you can ask for.
Cable management is part of the design
A loose cable in a box marks earcups, tangles, and makes an otherwise good unboxing look careless. Give the cable a home: a cut channel in the foam, a separate compartment under the tray, a paper tie, or a small folded sleeve. Decide which before the insert is drawn, because adding it later means redrawing the tray.
Accessories, literature and depth
List every item: cable, adapter, pouch, spare tips, quick start card, warranty leaflet. Stack them and measure the stack. On a slim earbud pack that accessory stack is frequently taller than the product, which is the single most common reason a first sample will not close.
Ordering
Minimum order is 100 boxes, with pricing from about $0.48 per unit at bulk volumes, confirmed on your written quote. The die and plates, design support, US shipping and a digital proof before anything prints are included, so a carton drawn around your exact folded profile costs no more to tool than a near-standard size. Turnaround is stated per product across three lanes: rush with expedited production plus air freight, standard by air, and cost saver by sea, from about 7 business days, plus 2 to 5 for delivery. Specialty imported items can run up to about 12 weeks. Production is in West Chicago and in Guangzhou.
