Most packaging cost conversations start with the unit price of the box. That is usually the smaller number. The box's dimensions decide the freight bill, and freight is paid on every single shipment for the life of the product.
Understand dimensional weight first
Parcel carriers charge on the greater of actual weight and dimensional weight. Dimensional weight is the package volume divided by a divisor set in your contract. A commonly published US figure is 139 cubic inches per pound. Work out your own number before you change anything:
- Measure the external length, width and height of your current box in inches.
- Multiply them together to get cubic inches.
- Divide by your contracted divisor.
- Compare the result against the actual packed weight. Whichever is larger is what you are billed on.
If dimensional weight is the larger figure, your box is too big for your product and every shipment is carrying that mistake. Confirm the divisor in your own contract rather than assuming the published one applies.
Five changes that actually move the number

Now look at the pallet
A standard US pallet is 48 x 40 inches. Draw your box footprint onto that rectangle and count how many fit per layer without overhang. Overhanging boxes lose a large share of their stacking strength and get damaged at the edges. Undersized footprints waste a strip of pallet on every layer. Adjusting an external dimension by a few millimetres frequently adds a unit per layer, and that gain compounds across every pallet, every container and every year.
The same logic applies inside a master carton. If your retail unit does not tile cleanly into the case, you are shipping void space through the whole supply chain.
What right-sizing costs you
Nothing in tooling. The die and plates are included, so a box cut to your product's real dimensions costs the same to tool as a convenient near-standard one. That is the single most useful fact in this whole exercise, because it removes the usual reason for settling on a stock size that is almost right.
