The most common laptop packaging mistake is treating the screen size as a dimension. It is a diagonal measured across the display, it excludes the bezel and the chassis, and it tells you almost nothing about the footprint of the machine you are actually boxing. Start with a tape measure and a closed laptop.
Measure the closed machine in four places
- Width, left edge to right edge, at the widest point of the chassis.
- Depth, front edge to the back, including any hinge that protrudes behind the rear edge when closed.
- Thickness, lid closed, measured at the thickest point. This is usually at the rear, not at the palm rest.
- Foot height, if the rubber feet stand proud. They add to the thickness figure in a tray that sits flat.
Take the largest of each and treat that as the product envelope. Laptops taper, and a box drawn to the thin front edge will not accept the thick rear edge.
Decide the job before the dimension
| Job | What the box has to do | Sizing consequence |
|---|---|---|
| Retail box | Present the machine, hold the accessories, survive shelf handling | Two layers, so depth grows: machine layer plus charger and literature layer |
| Ecommerce shipper | Survive parcel transit on its own | Corner and edge protection on every axis, larger clearance |
| Trade in or repair return | Go out empty, come back full, often reused once | Generous clearance because an untrained customer packs it |
The third case is the one most often under-specified. A returns box is packed by someone who has never packed a laptop, so it needs a retention system that is obvious without instructions.
Protection sets your clearance number
Moulded pulp end caps cradle the two short edges and are light, recyclable and cheap in volume. Die cut foam gives a full cavity and the best premium presentation. A suspension or retention pack holds the machine between two films inside a frame, which protects well and photographs well, and it needs more internal depth than a bare tray. Whichever you choose, add its thickness to the product envelope on each axis before you state a box dimension.
One thing to check outside the box
Laptops ship with lithium batteries, and carriers publish their own requirements for how those are packed and marked. That is a carrier and compliance question rather than a box dimension question, but it can affect label placement on the outer panel, so confirm it with your carrier before the artwork is finalised.
Ordering
State the result as internal length x width x depth and write the word internal on the quote. Minimum order is 100 boxes, and pricing starts from about $0.48 per unit at bulk volumes, confirmed on your written quote. Die and plates, design support, US shipping and a digital proof before anything prints are included, so a box drawn around your exact machine and your chosen protection tools no differently from a near-standard size. Turnaround is quoted per product across three lanes: rush with expedited production and air freight, standard by air, cost saver by sea, from about 7 business days, plus 2 to 5 for delivery. Specialty imported items can run up to about 12 weeks. Production is in West Chicago and Guangzhou.
