Lighter Boxes: Sizes, Materials and What to Specify

Key Takeaways

  • Measure the lighter at its widest and tallest with the cap or hood in place. Disposable, refillable and torch lighters all differ enough that one carton rarely covers them.
  • Count packs are where the real spec decisions sit. A 50 count counter display, a 5 pack sleeve and a single gift box are three different structures for the same lighter.
  • Because the item is small and dense, a counter display carries real weight when full. Weigh a loaded display and specify board to that weight, not to the empty one.
  • Minimum order is 100 boxes, from about $0.48 per unit at bulk volumes, confirmed on your written quote, with the die, the plates and a digital proof included.

Lighter packaging is a small carton problem with a merchandising problem attached. The single unit box is easy. What takes the thought is how the units group into packs and displays, and how those displays hold up on a counter. To order, see lighter boxes.

Measuring the unit

  • Height from the base to the top of the hood or cap in its closed position.
  • Width and depth at the widest point of the body. Many lighters taper, so measure the shoulder as well as the base.
  • Protrusions: a flip hood, a flame adjuster wheel or a keyring loop, measured in the position they sit when packed.

Add a small clearance, 1 to 2 mm per side is usually enough for a rigid object, and state internal length x width x depth, marked internal.

Then decide how they group

Specifying a counter display properly

This is where most of the cost and most of the failures live. A display of fifty lighters is heavy for its size, and light board sags under it within a day. Weigh a fully loaded display and give us that weight. Corrugated flute calipers are the scale: E flute at about 1/16 inch prints well, B at about 1/8 inch resists crush, C at about 3/16 inch is the general grade, and heavier loads move to double wall. Many displays run a heavier board in the base and tray and a lighter board for the header card.

The other decision is whether the display ships pre filled or flat. Pre filled is far more likely to actually be used by the retailer. It also has to survive transit at full weight, so the structure carries more.

Print and shelf legibility

A lighter carton is small and often seen at an angle in a crowded checkout zone. Keep the front panel to the brand and the one differentiator, and put everything else on the side. If you print a range of colours or designs, the display header is what does the selling, so give it more design attention than the individual unit carton.

Shipping and regulatory points that are not ours to answer

Lighters contain fuel, and carriers and jurisdictions apply their own rules to shipping and labelling them. Those rules are the carrier's and the regulator's, not ours. Confirm requirements with your carrier and your own regulatory advisor before you finalise artwork and shipping cases, and bring any labelling obligations to the quote conversation so they are placed correctly on the dieline. We print to the artwork you supply and do not certify compliance for any market.

Ordering, minimum and turnaround

Minimum order is 100 boxes. Pricing starts from about $0.48 per unit at bulk volumes and is confirmed on your written quote, with structure, board and print reflected there. The die, the plates, design support, US shipping and a digital proof before anything prints are included, so a carton cut to your exact lighter costs no more to tool than a near standard one.

Turnaround is quoted per product in three lanes: rush (expedited production plus air freight, premium about 7 to 25% depending on the job), standard by air, and cost saver by sea, from about 7 business days plus 2 to 5 days for delivery. Specialty imported items can run up to about 12 weeks. Production is at West Chicago in the US and Guangzhou in China.
