Pajamas are bulky, soft and sold as a set, which makes them one of the least forgiving apparel formats to package. The box has to hold two garments, look full rather than half empty on a shelf, and close flat when a real person packs it at speed. Work the fold first.
Step 1: fix the fold before you measure anything
Have whoever packs the product fold a real set the exact way production will fold it, top and bottom together. Photograph it. That photograph becomes the packing standard, and everything downstream is measured from it. If the fold is not fixed, your box size will drift the moment you change packers.
Step 2: measure relaxed, not compressed
Put the folded set down and leave it alone for a minute, then measure the height. Do not press it. Soft goods recover, and a carton sized to a compressed stack will produce a lid that will not sit down and a face that bows on the shelf. Measure length and width at the widest points of the relaxed stack.
Step 3: account for fabric
| Fabric | Effect on the folded stack |
|---|---|
| Flannel and brushed cotton | Bulkiest, highest recovery, needs the most depth allowance |
| Jersey and knit cotton | Moderate, compresses and recovers predictably |
| Satin, silk and lightweight woven | Folds flattest, but slips, so the set can shift inside a loose cavity |
If one carton has to hold several fabrics in the same product line, size to the bulkiest one. If it has to hold a size range, size to the largest size. One die across a family is usually the better commercial decision and the die is included.
Step 4: decide how much of the product is visible
Pajamas sell on fabric and print, so most of these cartons expose the product somehow. A window patch puts a clear film behind a die-cut aperture in the carton face and does not change your internal dimensions. A belly band or sleeve wraps the outside, so it is cut to the external size of the box, which is a separate number. A rigid gift box with a lid is a third route and needs lid clearance over the base. Whatever you choose, state on the quote whether your supplied dimensions are internal or external.
Step 5: check it survives shipping
If the box ships direct to consumer rather than to a store, the retail carton is also the shipper unless you overbox. A soft product inside a light carton with no void fill will arrive looking slack. Either size the cavity tight enough that the set cannot move, or plan an outer mailer around it and treat the retail box's external size as the mailer's internal requirement.
Ordering
Minimum order is 100 boxes. Price starts from about $0.48 per unit at bulk volumes and is confirmed on your written quote once board, print coverage and any window are set. The cutting die, the plates, design support, US shipping and a digital proof before anything prints are included. Production runs from West Chicago in the US and Guangzhou in China, in three lanes: rush (expedited production plus air freight, a premium of about 7 to 25% depending on the job), standard (air), and cost saver (sea). The floor is from about 7 business days, plus 2 to 5 for delivery.
To order, see custom sleepwear boxes. The same fold-led method applied to smaller garments is on underwear box dimensions. Send your fold photograph with a ruler in frame, your bulkiest fabric and your largest size through the quote form, and ask for a window and a non-window version priced side by side.
