Puzzle Box Dimensions and Standard Sizes

Key Takeaways

  • A jigsaw puzzle box is specified by the base internal dimensions plus the lid depth, because the lid is cut larger than the base and the maker sets that clearance, not you.
  • Box depth is driven by the piece stack, the bag the pieces sit in and any poster or insert board, not by the finished puzzle size.
  • A rigid puzzle box needs five numbers: base internal length, base internal width, base internal depth, lid depth, and the board caliper the box is built from.
  • iBox makes two-piece rigid puzzle boxes from a minimum of 100 boxes with the die included and a digital proof before anything prints.

Puzzle boxes are almost always a two-piece rigid construction: a base that holds the pieces and a lid that slides over it. That construction changes how you specify a size, because you do not give both halves. You give the base, and the maker derives the lid from it.

The finished puzzle size is not the box size

Piece counts like 300, 500 and 1,000 describe the puzzle, not the package. The box is sized by what physically goes inside it: the loose pieces or the bagged pieces, plus a reference poster, plus any insert board that stops the pieces shifting. Piece stack height is the variable that surprises people. Thicker board pieces and a higher count both build depth, and pieces in a sealed bag occupy more room than the same pieces loose because the bag will not compress evenly.

The five numbers to give a rigid box maker

NumberWhat it meansWhat goes wrong if it is guessed
Base internal lengthThe clear space inside the base, long axisThe poster creases at the fold or will not lie flat
Base internal widthThe clear space inside the base, short axisThe bag bulges and holds the lid off the base
Base internal depthClear height from the inside floor to the base rimPieces sit proud, the lid rides high and the stack looks unfinished
Lid depthHow far the lid comes down the base wallA shallow lid lifts in transit, a full telescope lid needs more board
Board caliperThe thickness of the rigid board the box is built fromExternal size drifts, and shelf plans built on the old figure fail

Why the lid cannot be the same size as the base

A lid has to slide over the base, so it is cut larger by a clearance the box maker sets from their own tooling and wrap thickness. If you specify both halves at the same dimension you will get a lid that will not seat or one that falls off, and the fix is a new tool. Give the base internal dimension, state the lid style you want, and let the maker do the clearance. If your lid needs to hold firmly for a mail-order pack, say so, because a lid tuned for shelf display and one tuned for shipping are set differently.

Board, wrap and print

Rigid boxes are built from a dense recycled board core and then wrapped in printed paper. The core gives the box its rigidity and squareness, and the wrap carries the artwork. The core thickness is not decoration: it is what stops the lid corner from crushing when a retailer stacks six boxes. See what greyboard is for how caliper is described and what the usual ranges do. If storage volume is a problem at your end, a collapsible rigid box ships flat and is set up at the packing bench, at some cost in structure.

Measuring routine

  • Bag the pieces the way they will ship and measure the bagged stack lying flat.
  • Measure the poster folded, not flat.
  • Add the caliper of any insert board or divider that sits inside the base.
  • Write it as base internal length x width x depth, and label it internal.
  • Ask for the external dimension back from the maker, then check it against your shelf or shipper plan.

Ordering

Minimum order is 100 boxes, with pricing from about $0.48 per unit at bulk volumes confirmed on your written quote. The die, the plates, design support, US shipping and a digital proof are included, so tooling a box to your exact piece stack is not an extra line on the quote. Three lanes are available: rush, with expedited production and air freight; standard, on air; and cost saver, by sea. Rigid construction starts from about 7 business days, plus 2 to 5 for delivery, and specialty imported builds can run up to about 12 weeks. We produce at West Chicago and Guangzhou.

Bag a real puzzle, measure the stack, and send those numbers with your quote request. If you are also packaging boxed games in the same range, board game box dimensions covers the deeper tray and insert questions.
