A towel box is a compression problem. The same bath sheet can measure two quite different heights depending on how hard you press it, so the sizing question is really a decision about how the pack should look and feel when the customer opens it.
Decide the look first
A box sized to the loose stack height gives a soft, generous pack that puffs up on opening but costs more to ship because it is mostly air. A box sized to a firmly compressed stack ships cheaply and reads as dense and neat, but a towel held compressed for months can take a crease at the fold. Most brands land in between: size to the stack under light hand pressure, which is roughly the compression a closed lid applies anyway.
The method
- Fold one towel the way every towel will be folded. Use a folding board or a marked template so the fold is repeatable.
- Build the largest set you sell, in order, with any tissue, band or card in place.
- Press the stack gently flat with a flat board and measure the height at that compression. Measure length and width at the same time, because a folded towel spreads slightly as it is pressed.
- Add about 1/8 in to each plan dimension and about 1/8 in to the height so the lid closes without forcing.
- Repeat with the smallest set you sell. If the two are close, one box covers the range. If not, you have two products.
What adds height that people forget
| Element | Effect |
|---|---|
| Ribbon or belly band with a knot | The knot becomes the tallest point of the pack |
| Tissue wrap | Adds a small amount on every face and stops the stack sliding |
| Woven label or embroidered corner | Creates a local high spot that shows through a tight lid |
| Printed care card on top | Adds almost nothing in height but sets a minimum footprint |
| Hand towel or face cloth in the set | Adds a partial layer, often folded to a different footprint |
Box formats that suit towels
A two piece rigid box gives a gift presentation that customers keep and takes a ribbon well. A tuck top or lidded folding carton is lighter and more economical for a retail set. A printed sleeve over a plain tray is the cheapest way to run several colourways from one structural die, since only the sleeve changes. For ecommerce, remember that a presentation box is not a shipper: either build a corrugated mailer sized to the outside of the presentation box, or make the presentation box itself corrugated.
A window suits towels particularly well, because texture and colour sell the product and a photograph never quite does. A die cut window with a film patch, or an open window with the tissue visible, both work.
Ordering
The minimum is 100 boxes, with pricing from about $0.48 per unit at bulk volumes confirmed on your written quote. The die, the plates, design support, US shipping and a digital proof are included, so sizing to your own fold costs no more to tool than using a near standard size. Turnaround is quoted per job in three lanes, rush (expedited production plus air freight), standard (air) and cost saver (sea), from about 7 business days, plus 2 to 5 for delivery.
Send the compressed stack measurements and your set counts to the quote form and we will come back with an internal size and a format. Related: custom apparel boxes and gift box dimensions.
