A gusset is simply a fold designed into a bag so that it can expand. Without one, a bag is two flat sheets sealed at the edges and it holds almost nothing before it strains the seams. With one, the same bag opens into a usable volume, stands on a shelf, or squares up into a block that ships efficiently.
The three you will be offered
Side gusset. A fold runs down each side seam. As the bag fills, the sides open and the bag squares into a rectangular block. This is the classic coffee bag shape, and it packs densely into cases because the filled bags are close to rectangular.
Bottom gusset. The fold is underneath. When the bag is filled the base opens into an oval or a rectangle and the bag stands on it. This is what makes a stand up pouch stand, and it is the reason a stand up pouch presents so well on a shelf.
Flat bottom, sometimes called a box pouch. A bottom gusset plus side gussets together, so the filled bag has five printable panels and a genuinely flat base. It is the most shelf presentable of the three and the most expensive to make.
How each one behaves
| Style | Stands unfilled | Panels you can print | Usual application |
|---|---|---|---|
| Flat pouch, no gusset | No | Two | Single serve, samples, thin items |
| Side gusset | Not reliably | Four, with narrow sides | Coffee, pet food, bulk dry goods |
| Bottom gusset (stand up) | Yes, when filled | Two large, plus the base | Snacks, powders, retail shelf |
| Flat bottom | Yes, and holds shape better | Five | Premium retail, coffee, supplements |
The part that causes the mistakes
Gusset dimensions are not written the same way by every supplier, and this is the single most common cause of a bag arriving the wrong size. Three things need confirming in writing every time.
- Is the stated gusset the folded dimension or the opened base? These are different numbers and both are quoted in the trade.
- Is the height measured to the top seal, to the zipper, or to the top edge of the material? A bag with a zipper and a tear notch loses usable height to both.
- Is the width the flat face width or the filled width? A gusseted bag is wider when full than when flat.
Ask the question plainly, get the answer in writing on the quote, and check it against the drawing. It takes a minute and it prevents a whole production run being unusable.
What else changes with a gusset
A gusset adds material, adds a seal path, and adds complexity at the filling machine. If you are filling on an existing line, tell your supplier the machine and the format it runs, because a bag that is perfect on a shelf can be unrunnable on the line you already own. Gussets also affect how bags nest in a case, which affects the case size and then the pallet pattern.
Print and barrier
The gusset panels are usually printed, but they curve and fold in use, so fine detail and critical copy belong on the flat faces. Barrier requirements are a separate question from structure entirely: decide what the product needs to be protected from, then choose the material, then choose the bag shape. Doing it in the other order leads to a lovely bag that does not keep the product fresh.
Ordering
Bags and pouches start at 100 units, from about $0.48 per unit at bulk volumes, confirmed on your written quote, with design support and a digital proof before anything prints included. Turnaround is stated per product across three lanes, rush (expedited production plus air freight), standard (air) and cost saver (sea), from about 7 business days of production plus 2 to 5 days for delivery. Specialty imported film structures can run up to about 12 weeks, so build that into a launch date.
Tell us the product, the fill weight or volume, and whether it fills by machine or by hand, and we will recommend a structure and confirm the dimension convention in writing. Start at request a quote, or see the formats on the custom stand up pouches and mylar bags pages.
