Airless pump packaging fails on height far more often than on width. The fill volume is printed on the bottle and it is the number everyone reaches for, but it describes the chamber, not the object. Once the pump mechanism, the actuator and the overcap are on top, the carton has to be taller than the fill suggests, sometimes considerably.
Take four measurements, not one
- Overall height with the overcap fitted. This is the internal depth of the carton if the bottle stands upright, and the internal length if it lies down.
- Body diameter at the widest point. Many airless bottles taper, so measure at the base and at the shoulder and take the larger figure.
- Collar or shoulder diameter. On flared designs this exceeds the body and it is the number the die has to clear.
- Actuator overhang. A side-loading or angled actuator adds width that a round cross section does not predict.
Then add clearance for the insert. Without an insert, a cylindrical bottle in a rectangular carton rattles, and the print on the inside of the carton scuffs the bottle label.
Why the fill number is not a size
15 ml, 30 ml, 50 ml and 100 ml are common cosmetic fill volumes, and they are useful when you are choosing a bottle. They are not useful when you are drawing a carton. Two suppliers can hit the same fill volume with very different bottle geometry, a tall slim column or a short wide puck, and the cartons for those two bottles share nothing. Source the bottle first, then draw the box around it.
Insert options
| Insert | How it holds the bottle | When to use it |
|---|---|---|
| Corrugated or board partition | Squares off the round bottle inside the carton | Single-unit retail cartons, lowest added cost |
| Rise up insert | Lifts the bottle as the carton opens | Premium skincare, a genuine reveal moment |
| Foam or moulded tray | Cradles the bottle and any applicator | Sets, kits, or glass bottles in transit |
Print and panel planning
Skincare cartons are usually tall and narrow, which means the back and side panels are the only realistic home for the ingredient declaration and net contents statement. Plan panel space for those before the artwork is laid out, and confirm the labelling rules that apply to your market. A carton that has to be re-drawn because the required copy does not fit is a slower and more expensive mistake than making the box a few millimetres taller at the start.
Ordering
Minimum order is 100 boxes. Pricing runs from about $0.48 per unit at bulk volumes, confirmed on your written quote. The die and plates, design support, US shipping and a digital proof before anything prints are included, so a carton drawn to your specific bottle carries no tooling penalty against a near-standard size. Turnaround is stated per product in three lanes: rush with expedited production and air freight, standard by air, cost saver by sea, starting from about 7 business days, plus 2 to 5 for delivery. Specialty imported items can run up to about 12 weeks. Production is in West Chicago and Guangzhou.
If you still need the bottle itself, custom airless bottles is the place to order. For the shallow powder format alongside it, see the compact box specifications. Send your measured bottle height with the cap on, the widest diameter and your insert preference to request a quote.
