An ecommerce box is judged three times: by the carrier that prices it, by the network that throws it around, and by the customer who opens it. Most brands optimize for the third and pay for the first two forever. The order that saves the most money is the reverse.
Right sizing pays every single order
Carriers charge on dimensional weight, calculated from the parcel's outside dimensions, whenever that exceeds the actual weight. A mailer an inch too big in each direction is a permanent tax on every shipment. Two practical steps fix most of it:
- Measure your top selling products packed the way you actually pack them, with any tissue, card or filler already in place.
- Build the box around that measurement rather than around a size you already have in the stockroom, then check what the new dimensions do to your carrier's rate table before you order.
If you ship a range of sizes, three well chosen footprints usually beat six approximate ones, because every extra size is stock to hold and a decision for a packer to get wrong. Our mailer box dimensions reference lists the common footprints to compare against.
Structures and where each fits
| Structure | Fits | Cost note |
|---|---|---|
| Roll end tuck top mailer | Most direct to consumer orders | No tape, fast to pack, prints well inside and out |
| Regular slotted shipping carton | Bulky or multi item orders | Cheapest per cubic inch, needs tape |
| Rigid or retail box inside a shipper | Gift and premium products | Two boxes, so two costs, but the retail box stays pristine |
| Flat or literature mailer | Apparel, prints, documents | Lowest dimensional weight of any option |
Design for the moment it opens
The inside face of a mailer is the surface a customer looks at while unpacking, and it is usually blank. Printing it is the highest value single decision in ecommerce packaging, because it costs one extra print area rather than a new structure. Keep the outside relatively plain if you want to avoid advertising a valuable item to whoever walks past a doorstep, and put the personality inside.
Returns, damage and the boring wins
- A tear strip makes opening easy but ends the box's life. If returns are common, choose a closure that survives being closed again.
- An insert that stops movement prevents more damage than a thicker box does, since most breakage is items moving against each other.
- A stronger flute matters more than an extra layer of void fill for anything heavy. See what flute means in corrugated.
Claims on the box
Printed sustainability claims are yours to stand behind. Whether a given box is recyclable in practice depends on local collection, on any laminate or tape applied to it, and on how it is disposed of. We will tell you what the board and the coating are, in writing, so your claims are based on the actual spec rather than on a marketing phrase.
Ordering and lead time
Minimum order is 100 boxes, which suits a first run or a seasonal design. Pricing opens at about $0.48 per unit at bulk volumes, with your run's figure written on the quote. Three lanes are quoted per product: rush on expedited production plus air freight at a premium of about 7 to 25% depending on the job, standard by air from about 7 business days plus 2 to 5 days for delivery, and cost saver by sea. The category page is custom ecommerce packaging.
Send your three best selling products, packed, to our quote form and we will size boxes around them.
